The flashing procedure is as absolutely simple as it looks, and it does not damage the flash.
The whole procedure looks like this:
A. Connect to PC via USB mode
B. Copy the entire FAT contents to a folder on the PC, somewhere, as a reference
C. Disconnect DM42 from PC (after telling PC to disconnect drive of course...)
D. Go into the DMCP menu and nuke it! (er... format the FAT)
E. Connect to PC again
F. Rebuild all the Folders using File Explorer or Finder, with exact same names
G. Move NEW copies of files into all the folders, using your copy from B. as a reference only for which files you need
DO NOT COPY THE FILES YOU SAVED, they may be corrupt
H. Copies of files for a 'standard', new DM42 are available here: https://technical.swissmicros.com/dm42/fat/
I. Disconnect from PC (after telling PC to disconnect drive of course...)
J. Enjoy your DM42!

Done, FAT reformatted.
I'll keep an eye on the calculator and report back, if it starts behaving strange again.
One strange thing I noticed just before, the HELP folder on the DM42 was empty?

Great, glad it was easy to follow.
I'd guess that the help file got clobbered when the FAT was damaged; there's no way to ever know for sure, but as it's all back now, suppose it doesn't matter.

It does not hurt, though (and of course yanking a drive in the middle of writing is not good).

Yes - on my Windows 11, Windows File Explorer closes automatically, when USB Disk mode is exited on hte DM42

That's not entirely correct. I'm running Win11 and yanking out a CFExpress card (which basically mounts as an SSD) will shut down your PC imediately.
